    Can anyone help?

    I recently replaced my fork seals, rebuilt the forks as per manual and "how to" from this site.

    I have used 5 weight ohlins oil, 303 cc per fork leg.

    I travelled to my local track with the bike on the trailer, once I started to ride I came to the first mini jump, and to my shock the forks gave a massive fudd on landing impact.

    It feels, when the fork rebounds it uses the whole travel and clunks. like it's hitting the internal bushes giving the clunking sound.

    If the forks were stripped with the rebound settings set per factory, will this effect the fork when rebuilt? Will the upper internal fork be out of sinc with the rebound adjuster?

    Sounds like maybe you didn't bleed the carts correctly when you assembled them. (No bleed, no dampening)
    I've also seen this one time when a fellow put the springs in upside down on a GSXR.
    Use only Genuine Interocitor Parts.06 250X Flatlands skid and rad guards. Clarke 3.1 gal tank. Cycra Probends, Rekluse Pro, correct springs. Horn, mirror, brake/tail/license lights and a hanger for the plate. That is all.

    im comparing to the crf250r, but 303cc (if thats the same as millileters) seems too little oil in each leg. Are you very light and compensating for that? Normally approx 370-380ml of oil in the outer tube is a starting point. You're forks are probably bottoming out?
