Go with the 120 main and start with a 45 pilot. If you still have popping on deceleration with the mixture screw 2-1/2 turns out install a 48 pilot. Chances are you'll be just fine with the 45 pilot. Mine needed a 48 and Mike Coe said only a few he did required a 48.

My wife bought her 230 ('04 w/ BBR pipe, snorkel removed) with the Power Up kit. It ran good but I swapped to the '03-'05 needle, 48p, 120m, and it runs even better. Starts easily, warms up quickly, and runs strong from idle to redline. We ride from sea level to ~1500 ft, in 40-80 degree temps.
An occasional fuel screw adjustment is all she needs. |

Float setting is 1/2 inch. |

I've been running the power-up jetting for the last 2 years on an -06 CRF230F (45 pilot, 132 main, power-up needle in middle clip position, twin-air filter, intake snorkle and exhaust baffle removed), and like everyone else, I agree its way better than stock. Small annoyances with this setup are: it still is cold-blooded, , it has decel pop, and its tends to flatten from 3/4 to full throttle.
I decided to try this Mike Coe setup to compare.

john...have you tried the power up kit with a 48 pilot and the 135 main? that would likely help the starting and idle and likely help the top end stumble. our power up kit comes with the 45, 132 and the 135. i'll be interested in your experience with the 48.

I don't think I have a 135 main on hand, but I've got a 132. I'll try the 48/132/power-up needle combo tonight and report back, and I can get a 135 tomorrow and share that comparo as well.
Edit: ok, put that combo in the bike, start up fine, idle good, 1/2 throttle it started to stumble with the clip in the middle position. I'll try combos of clip positions and a 135 main and report back...
At least I've become expert at removing the carb and re-installing  |

OK, SUCCESS! Turns out, all the problems I've been having with my different carb setup's was due to a plugged emulsion tube, once I cleaned that, everything started making sense and I started to get results similar to everyone else.
Conclusion: I'm sold on the Coe jetting setup. Bike runs very good through the entire rev range now. The power-up settings are way better than stock but I had dead spots after 1/2 throttle that I just couldn't solve. The coe setup has no dead spots and pulls very hard right to the top. No decel pop, starts easy of choke. My setup is now:
Elevation: Sea level, temp 70deg F
45 pilot
120 main
03-05 needle in clip position #4
Pilot screw out 1.5 turns |

I ordered the following yesterday.
45 pilot
120 main
03-05 needle
Looking forward to the results. The local dealer wanted $36 for the factory Honda needle so I found a vendor online and ordered all three for $30 shipped. Can't wait to try this out as I'm at sea level and my top end is really weak. Is Mike Coe on this board? I'd really like to read up on any of his posts regarding tuning of these bikes. |

my set up
45 pilot
120 main
03-05 needle in clip position #3
Pilot screw out 2.5 turns
(sidenote:carb tuning on the kennedy during rush hour is hilarious)
The bike did not enjoy the needle in the fourth position,
nor did it care for the baffles in place. there is power
all over the rev range, nice and smooth delivery, neighbor
was eveimpressed how "quiet" it is. Thanks to everyone! |
